Project "Roja" Bushwacker Cut Out Fender Flares
Following the instructions we measured 71/2" from the edge of the fender in towards the wheel well and taped a vertical line. Then we taped a horizontal line from the top edge of the fender well to intersect the vertical taped line. We drew a curve that roughly mimics the curve shown in the instructions. We then cut out the metal.
While "Fez" cut the fenders, Ivan made the spacers. Provided with the kit is some hosing. The plastic flares have a gap from where the screws go into the fender and the edge of the fender that will mate up to the sheet metal. So you cut the hose in lengths corresponding to this gap. Think of them as rubber spacers. They must be cut to fit each space, as they are not all the same. More on these annoying things later.
After HEROICALY cutting all the spacers Ivan then put on the rubber stripping on each fender flare. The kit provides a thin rubber edging to put on the surfaces of the fender flare that touch the sheetmetal. That will mostly be the top edge of the flares.
We took care of a minor cosmetic problem. The trim at the bottom of the doors was either sun faded or it came Charcoal gray. Either way this would look silly with the very black flares. We got a can of Bumper Color Spray from the local auto parts store and painted the trim black. This really made a difference. I highly recommend this added step. I understand this comes in many colors, so if you paint your flares you can chose a different color.
We had a great deal of problem with the measurements listed in the instructions for the rear fender flares. Maybe we weren't reading them correctly but, they didn't match our rear fender well. So we eyeballed it, cut shallow, and then mounted the flares, then cut again. I highly recommend you continually check the fender fit after each cut.
Here is the finished cut on the rear fender. Notice the front edge is deeper than the back edge. This is correct. You will see. I really didn't want to cut the double body wall, but in order to make the flares fit, we did trim into the double wall a bit. On the upside it was filled with rubber.
