HEADLIGHT GEAR REBUILD INSTRUCTIONS FOR 1987-92 FIREBIRD
(Note this is a repair for slipping gear assemblies, this does not repair faulty motor)
Tools needed: Long 10mm open end box end wrench, 9/32 nut driver, 1/4 nut driver, locking vise grips.
PASSENGER SIDE MOTOR
2. Disconnect battery for safety.
3. Remove both turn signal light assemblies (9/32 nut driver).
4. Remove three long bolts on side of motor assembly (use long 10mm open end/box end wrench). The top two bolts should be removed from the assembly; the bottom bolt will have to be removed with the motor assembly due to clearance problems.
5. Now you need to rotate the lift arm assembly around until you can get it through the hole. Position the motor arm so that you can get to the l0mm nut that attaches the arm to the motor. To remove this nut you may have to clamp he motor shaft with a pair of vise grips so that the whole assembly does not try to turn. You should he able to remove the motor now.
6. Place the unit on a clean surface and remove three small nut screws on side of gear housing (1/4 nut driver). Note this is the round cover on the side of the unit. Remove cover carefully not to damage gasket. Now that the assembly is open press down on the arm shaft and the nylon gear and shaft should come out together. Note the position of the steel shim washers for re-assembly.
7. Separate the metal shaft piece from the nylon gear. You should find a lot of plastic debris inside of nylon gear, clean this debris out thoroughly. Now you are ready to install three of the nylon bushings included in your kit in the corners of the nylon gear. Press the metal shaft piece back through the nylon gee carefully lining up the plastic pieces so that the assembly fits back together.
8. Reverse above procedure and put unit back together. (Note when installing motor back on car it is imperative that the bottom bolt be in the motor before placing on car because it cannot be put in later).
DRIVER SIDE MOTOR
6. Place the unit on a clean surface and remove three small nut screws on side of gear housing (1/4 nut driver). Note this is the round cover on the side of unit. Remove cover carefully not to damage gasket. Now that the assembly is open pull on the arm shaft from the keyed end with a pair of pliers and shaft should come out with the nylon gear together (Note this can be a little difficult to pull out...also be careful not to damage shaft). Note the position of fir steel shim washers for re-assembly.
7. Separate the metal shaft piece from the nylon gear. Now you are ready to install three of the nylon bushings included in your kit in the corners of the nylon gear. Press the metal shaft piece back through the nylon gear carefully lining up the plastic pieces so that the assembly fits back together. To put the arm and nylon gear back in the assembly it will be easiest if you cut two small groves in the side of the gear that must go back by the worm gear contained in the motor assembly (note there should already be small groves made in the gear from pulling the assembly span, it is best to just enlarge these with a knife or other sharp object. This will ease the process of putting the unit back together. Try not make these groves larger than 1/16 of an inch deep.)
S. Reverse above procedure and put unit back together. (Note when installing motor back on car it is imperative that the bottom bolt be in the motor before placing on car because it cannot be put in later.)
